The Stick Got Bent or Stood On

It got bent, or stood on, or both. The stick now rattles slightly in its casing and does nothing at all. Different USB ports and different computers have been tried and none of them see it. Feeling loose in the casing is the most useful thing in that description, because it means the board inside has broken away from the plug or fractured. A USB stick is a metal plug soldered to a small circuit board carrying a controller and a memory chip, all wrapped in plastic. Bending it puts the entire load on the joint between the plug and the board, which is the weakest part, and it either shears or takes a section of board with it. The memory package is the toughest thing in there. It usually survives, and reading it directly is how the files come back.

A USB stick has a design weakness that is obvious once it has failed. The metal plug is soldered to the end of a small board and then held by whatever plastic is moulded around it. Any sideways force applied to the plug — a laptop nudged while the stick is in the side, a foot on a stick lying on the floor — is transmitted directly into those solder joints and into the board itself.

The failure has two forms and the microscope decides which. The plug shears off its joints, in which case the board may be entirely undamaged. Or the board fractures, usually across the narrow section behind the plug, which severs the traces running from the plug to the controller. Either way there is no electrical route in, which is why every port and every computer has produced nothing.

The memory chip is a moulded package of epoxy and silicon and is far tougher than the traces around it. In the large majority of these jobs it is intact and holding every file that was on the stick. Reading it means going directly to the memory rather than through the broken plug and controller — reading at chip level, with the package lifted off with hot air and read on a dedicated flash programmer where the board is unusable.

Raw memory is not files. Flash controllers scramble and interleave data across the chip and keep their own translation table, so the dump has to be descrambled and the translation reconstructed before anything recognisable appears. The process destroys the stick, which is stated in the quote rather than discovered afterwards, and it is physical work with half the figure due before that stage.

The assessment cost nothing and ended with one fixed written figure for the fault found before any work started, with half due before the physical stage and the balance owed only on a result. The point that bears repeating: a USB stick is the least robust storage most people own, and it is routinely the only place a piece of work exists. If something on a stick matters, it wants a second home before the stick meets a chair leg.

Stop plugging it in. If the board has fractured, forcing it into another port can short surviving traces and can crack the memory package that is currently your entire recovery. Do not try to straighten it and do not squeeze the casing to make contact — flexing a broken board a second time is how the one surviving component gets destroyed. Do not run recovery software; nothing can address the stick in the first place. Put it in a small rigid box so it cannot flex further, mention what happened to it, and send it. Expect to be told the stick will not survive the recovery. That is normal for chip-level work and it is the price of getting the files back.
